Put it this way ... some of the newer Territory's roll off the production line with rust already on a spot weld under the rubber in the tailgate area ... so many people have this issue ... on a brand new vehicle.

Good thing I bought it when it was the first of the model run ... the old ones never did it

Time for me too add a picture, this is a rust spot i found in my drivers side door before i swapped them over, this was behind the electric mirror, looks like the water has been holding in the foam and has caused it to rust out,

The AU's might rust but its the Commodores that you always see broken down on the side of the road! 90% of broken down cars i see are VN through to VT Commodores,

Atleast our Rustys AU's will go from point A to B without breaking down, and if rusty parts fall off it on the way that will simply improve our fuel economy!

i had rust in my ute around the windscreen 4 years ago an got warranty on it. But yeah rust kills

Thought i bring this thread back from the dead, this is the rust i found in my car, only bad spot was the tray and under neath, but got it sorted the other day

The Au looks like it has had a new beaver reinforcement put on it, so its possible that the repair job is the cause of the rust.

if u talking about my car, the cause was from the battery acid leaking, if ur talking about the car in the first post of the thread under the tail light, im not to sure really

there are a lot of things that cause rust apart from poor factory preparation, blocked door drains , flexing of the metal cracking the protective coating allowing moisture in, body repairs, how many times have cars copped a bump on the rubber bumper that springs back and shows no damage, yet there is slight body deformation underneath or again damage to metal join coatings, heap heaps i would bet.

Those pics i posted of the rust in my mates au wasnt only the bad spot, was couple bad patches in the engine bay, pulled his door rubbers off and found bad rust in there,

All makes and models have bad examples for rust for whatever reason.
I've seen a BA GT with a massive rust problem through the doors, boot and under bonnet. It was for sale here in tassie for $20k in 2008! dunno what happened to it though. Commodores arn't immune either.
It just comes down to owner carefactor in getting it sorted before it becomes a bigger problem.
My XR8 had surface rust where the boot and bumper rub together.

Always keep your drains clean and clear.

It's probably doesn't help that they can't test every part they manufacture fully, they have to go on averages. It doesn't take many imperfections in a cast to create a well for moisture to sit in. I've got an AUII, I might go check for this later today...i'm kind of scared now...

lol make sure to pull all ya door rubbers off etc , all the body rubbers , scuff plates off, any where moisture will be likely to sit

mine being a canberra car garaged all its life never been in an accident only 130k on the clock has rust forming in the boot lid add that to the list of other things that have gone wrong with it....awesome

What has everyone done to seal the boot where the hinge and strut sit?
In that seam mine leaks down the inside of the rear quarter. which i cant access by hand.
Any ideas would be awesome! Next best thing is to start chopping with the anglegrinder and build it better this time.
That is the cause of the rust in the crossmember of the parecel shelf.
Ive converted it but it still leaks.

The reason for all this crap all comes down to peoples willingness to pay for a quality car.

my au xr8 series 3 has rust the size of a nail head on the rhs rear door were the door skin wraps around. right near the factory sealer. weird as spot for rust.

I thought i would add my part after my efforts today.

I decided to clean the plenum as it was full of leaves and dirt. and it came up alright



but i found rust here, under the 'speed holes' passenger side



does anyone know if this will cause water to get into the footwell eventually? and if i should be able to remove and repair the area? this is a long term ute i have got recently and thats why i am chasing rust.

the rest of the car it just spots of rust i can manage with a clean up and spray over like under my tray



any opinons/suggestions are appreciated!

If you live in a rural area water pH (acidity) can be a massive problem. Lots of tanks (Concrete, plastic, metal,) contain acid-tending water, which when used on cars can build up and cause rust issues prematurely. Check the acidity of your water.

After reading this thread i got a little intrested to see what my Au3 Xr6 might be hiding couldn't find anything around the doors but i decided to have a feel around under the rear bar and i didn't like what i found.


I'm off to the pannel shop on monday to get a quote on getting it fixed up from what i could feel the rust did seem as bad as the orignal photo's posted on this thread it was only on the L/H side. Does anyone have an idea on about how much it costs to get something like this fixed ??

Not sure on the cost, if you found the rust where it shows it on the photos at the start of this thread, logical thing to do is to replace that whole metal bar, to prevent is rusting agian

Pulled my rear bar off this morning and what i found wasn't as bad as i expected still a bit of rust but nothing too bad which is a relif

Left Hand Side under tail light


Right hand side not much at all


Inside boot Right hand side


Top of rear brace


Under rear brace


I gave all surfaces a good clean and a coat of Fish oil. I'm still going to see the panel shop tomomrow and get a quote on getting it fully fix in order to prevent future rust.

i wonder if heat radiating from the exhaust keeps the right hand side from rusting by evaporating any water build up there...
